The Real Culprit: Mismatched Processing Parameters

I once ordered what I thought was standard PET sheet for a run of clamshell packaging. The supplier's data sheet said "suitable for thermoforming, good for blister." Great, I thought. Sent the PO for 2,000 sheets.

What arrived was PET sheet with a processing window that was 30°F narrower than what our machines could hit consistently. Every other sheet was either under-formed or scorched. We lost 18% of the run to scrap before we figured out the issue.

1. The Cost of Inconsistent Gauge (Thickness)

Industry standard tolerance for plastic sheet thickness is typically ±10%. But here's a surprise I learned the hard way: that tolerance band can destroy your production line.

For PET sheet used in blister packs, if your nominal gauge is 0.020" (20 mil), a ±10% tolerance means you could get material ranging from 0.018" to 0.022". That 0.004" difference is enough to cause sealing issues in some packaging machines. Thin sections don't seal tight. Thick sections cause jams.

On a 5,000-piece order, I once had 470 rejects due to sealing failures. The supplier offered a 15% discount on the next order. That did nothing for the 470 ruined products I had to eat.

2. The 'Standard Size' Trap

I said "26" x 36" sheets." They heard "26" x 30" sheets." We both said 'standard size' but meant different things. Discovered this when the order arrived and nothing fit our existing jigs. That error cost $890 in redo plus a 1-week delay.

  4. Get gauge tolerance in writing. Ask for historical variance data if available.
  5. Build a buffer into your timeline. Assume lead times are what the supplier says, plus 50%. If they say 2 weeks, expect 3. Be pleasantly surprised when it arrives early.
